Brian & Dave
The core is 2 inch kerdi board, laminated with a single piece of nobleseal on each side to strengthen the seam. The 1" daltile mosaics were set with the silicone method developed by Robert Ault. The grout is his special silicone too. After a short while I got the hang of the special silicone and it handles fairly easily. I could get smooth joints with little fuss.
The columns, caps, top and bottom boards are all PVC. The sign should need zero maintenance aside from an occasional cleaning. It helps that I live 3 blocks away to keep an eye on it.
To attach the foam core to the posts, I inserted a 2x6 inside the post and screwed that to the post side towards the sign. PVC blocks were inset into the 2 inch sides of the sign, 3 on each side. They were glued in with PL premium. The posts were then screwed through the 2x6 into the pvc blocks. The same went for the top and bottom trim boards, getting screwed through the boards into the set blocks. The blocks on the corners are attached to both the trim boards and the posts, making it sturdier. I used 3 inch decking screws.

Rob was kind enough to include some extra tubes to give me some practice.
It didn't take long to get the hang of the system. Of course attaching the tiles was easy from the get go. Grouting took a little bit to get past the fear.
